Norm, If the bikes been standing with the gearbox in bits i bet the batt hasn't been on a trickle charge.. Could be Duff..
Know the Lead acid ones don't like it, Not sure about Gel type...
Only other thing i can think off that has remained the same, even though you've changed the reg/rec twice is the earth wire from plug to harness..
No doubt you simply pluged in the replacement but the reg can't cream off the excess voltage if it cant return it to the battery easily.. i.e. High resistance..
Run a jumper wire from the earth pin Plug (black) direct to the neg post on the batt. If things straighten out then you have to carry out voltage drop tests on plug/cable and frame earth to find dry joint, broken wire or corrosion... With any luck he may not bring the bike back for a while.... gwilly.
