Hi There.

Considering what you have already done and checked - you could find the problem is unwanted movement of the Clutch Basket that houses the clutch plates. You could try tightening everything up. But it might be down to wear on the basket.

I have ridden lots of the iron barrelled bullets and while all of the clutches felt different, they all worked easily and properly, sometimes helped by the more basic steps mentioned in this thread. The only bike I ever had the kind of impossibly stiff action you are talking about is on my Year 2000 500cc. - It ended up being down to a worn clutch basket moving around in it's sitting.

Steve I've never had the gearbox in bits only to change the pawl. Is the rod on the other side of the bearing cap next to the clutch lever?

if you remove the small inspection cover on the right hand side of gearbox it will reveal the adjuster on the clutch arm,loosen the lock nut and remove the adjuster ,be careful not to drop it in to the casing ,if you look in the end of this adjuster you will find a small ball bearing pressed in to the adjuster this should turn freely ,with the adjuster still removed you should be able to extract the clutch push rod through the hole ,with the aid of a small magnet or lean the machine to the right and crank the kicker and it should work its way out ,while your at it remove the cable from the gear box end and make sure the clutch arm moves freely

Hi Steve,
That is the one, it allows the adjuster to slide over it and not try and get the ball bearing in the adjuster to push on the centre of the rod without slipping off

Thanks Steve, I know where it it, I'll have a look at the weekend. So a mod is to chop the rod up and replace parts of it with bearings? Norm I'm not quite sure what you mean by a push pad.

hi chris ,just a thought but when you say you,ve removed,cleaned and greased the clutch rod ,do you mean the whole rod (about 10 inches long ) or just the push pad that norm refers too, yours will be clutch side (about 2inches long with a disc on the end)? if you do go down the rod cutting route dont do what i did and start cutting before measuring the original length,

if you click on technical notes ,on the left of your screen,scroll down and click on gearbox rebuild part five clutch,its quite a good read and tells you all you need to know,another thing to watch out for when measuring the length is there may be a ball bearing between the rod and push pad there was on mine but it is a 1976 box hope this helps
