It is possible to use a reamer with a morse taper on it, by reversing the two halves of a hand tap holder. (The ones held together with four screws) and clamp it on the tang of the reamer.

Whats wrong with sending them back to supplier as poorly machined parts. Have heard that gear oil will attack brass or bronze but not molybond attacking any metal

Adrian, you just explained why I wasn't able to do the link pasting right. Hope to remember for next time... I have access to a machineshop, so this coming Monday I'll bring all the different parts there for a "reamer talk". If they do not have a suitable reamer for the job, I'm sure I can find one on the net. I prefer to do the job by hand, but a lathe is ok too... thanks to everyone for input. When the job is done I'll give you an update... Jacob

If you can get it in a lathe that would work. 0.1mm is a reasonable amount to bore out and you can also fine tune it with a bit of emery to get a clearance fit.

Well, I found a 23/32" reamer on eBay and gave the spindle a turn. The layshaft now goes into the bush in the spindle, but I'm not happy with the tolerance. I guess it's time for some fine tuning with emery grade 800 or 1000. The other end of the layshaft has a nice fit into the case end bush. I would like the spindle end to have the same easy feeling when turned in the bush... regards Jacob

Take care to get it right, Jacob. When a Bullet kickstart pedal starts going down when the bike is pulling hard, that is as a result of a very close fit of the layshaft in the kickstart spindle bush. In my youth, I once had the kickstart pedal on a Tiger Cub go all the way down to the footrest, before the whole plot locked solid and threw me off, thanks to a locked gearbox. That and my Brother's 100 mph off has made me very careful with gearboxes - for a split second, as you pull the clutch, you think it's all going to be ok, but when it stays locked up, you know how it's going to end ...

It's going in the right direction. Slowly the fit is getting better and better. So now it's just a question of time. I guess the trick is to stop working with the emery in time... Jacob

Yes bronze is porous that's how it holds oil for lubrication, a nice bit of abrasive polish in there would soon give it plenty of clearance once you start riding.
