Norm - Am I to understand that the clutch never completely lets go (disengages) and that may be why I am seeing the rear wheel turn when the bike is in gear with the rear wheel off the ground and the clutch depressed (b/c I can see the plates move when I pull on the clutch lever on the bars. If that's the case, maybe there is no real problem?

Dean as I sai if you can stop the wheel from spinning itvproves the clutch has disengaged,it is just easier for the wheel to spin through the gearbox as the whole gear cluster just spins unless the force to stop it spinning is greater, either your foot or the brake pedal

when tightening the clutch at the outer cover how tight do I want that screw? the manual says to tighten until resistance and then back out one half turn. Do I tighten to resistance, or do I turn it in until it stops and then back out one half turn? with regards to the smoking wiring on the alternaror, what do you think that would be - is it miswired?

by the way. the smoke is coming off of the wiring where the wires are twisted together - does that provide any help regarding the diagnosis? with regards to the wiring it is clear that the two yellow and two orange wires connect together, but it is unclear which of the twp purples matches up with the other two remaining wires.

Wires twisted together? I might untwist them & have a look to see which ones have burn marks. ......... It is not clear which model & year Dean has so can someone better than me tell Dean which wires go where please.

yes, on the alternator there are the spools of copper wires and they are jioned by several junctions where the wires are twisted together. one such junction is where the smoke is coming from and the wires are hot to the touch.

took the clutch off and reassembled with the lighter springs and it's working now. who knows? this bike is an enigma, yet I just purchased another for a cafe conversion - guess I'm hooked. thanks to all who commented.
