Mystery melty wiring

Yup, you guessed it. My bike has been purring happily for too long so it decided to melt a whole bunch of wires again (and NOT the fuses!!!!!). 'Tis in for surgery after the nice man from the RAC helped me to a local garage. Suspected charging issue, apparently. But we will see next week.

Its an electra EFI, 3 fuses, 4 relays. The fuel pump, lights and starting/ignition circuit are all fused I believe. Not sure if the reg/rectifier is? Anyway, I don't have time to fix this at the mo, so the helpful man at the nearby motorcycle auto-electrics shop is looking into things for me. No fuses blew, no relays burned out, but wires melted (wires which are fused!!!! only a few inches away from where they burned through!!!!). His initial guess was charging... but I suspect a damaged wire has shorted. The glass fuses on these bikes are a joke, and the fuse holders are so far from waterproof it is unbelievable. They corrode soooo quickly. Anyway, we will see. I just had a call from the electrician, but missed it... update to follow.

I had similar problems on my C5, all the wiring needs to insulated, on mine the problems were behind the battery box and round the headstock, oh and not forgetting under the top tube, it appear the Royal Enfield wiring is there to PROTECT the fuses!

I have had many, many, many electrics problems with my bike. I agree, the wiring protects the fuses. I swear my fuses are still the originals ;) Anyway, sparky called - short to frame suspected, everything else was fine. Chopped out bad and replaced with new. 40 quid and collect on Monday. If it sorts out this problem, it will be 40 quid well spent.

Just had a look at your wiring diagram, yes you have 3 fuses all 20amp, this is poor and very basic.
Very wise to take it to a bike sparky.

Jaffa, believe me when I say this... the wiring diagram and the reality on my bike do not match. They are, at best, approximations of each other :) I might be adding my own safety measures in the future... when time permits. Another new baby, a campervan project and a Royal Enfield take up some time!

Cheers Scaly. I saw your diagram before, but my bike has been chopped so often now (by me in repairs) that the workshop diagrams, and your annotated one are more like a guide, instead of the rule. Will see what the sparky did when I get the bike back after the weekend :)

I cant understand why a bullet needs a 20 amp fuse (my 65 has an original 25amp fuse fitted and the spares the same!And most automotive general cable for sale seems rated at about 17amps although some cables go up to 30amps but dont think it will on the Bullet (waterproof fuse holder and standard blade fuses on order from e bay)I just cant see the headlight Ignition and starter Solenoid drawing that especially if you use the kick start unless someone knows better which is likely!I am going try dropping down to a 20 amp and if ok maybe a 15amp and carry lots of spare ones!Please feel free to "shoot me down" if I am wrong and its been tried and didn't work as it will save me messing about.
