went to install new piston and alloy barrel and quickly noticed that one of the holes for the 5 long studes that hold it on isn't fullt drilled through. The only way I can get the barrel on is to remove one of the studs - bringing my total to 4 long studs to hold the barre/head to the case. Is this proper or did I get a faulty barrel?

Simple answer yes sounds faulty send it back for replacement as its not fit for purpose. Why mess with it if its new yes you could drill it but why should you have to.
I'm sure Hitchcocks will replace it unless it was sold & brought as a reject that needs work

Hi guys--------- DEAN, with respect but you didn't fully answer the question that was asked.... Hitchcocks do 2 grades of Alloy barrels}-- ie Grade 1 = a full 10-point check for ovality, dimensional accuracy and porosity,.... Grade 2 = Barrels that have fallen outside their quality standards OR have NOT been checked, but visually appear OK....................If you bought a Grade 1 then yes, return it using the "Returns" form etc. as that clearly has been missed along the way ( plus a phone call to have a friendly chat and register your displeasure !!)............. However, if it was bought as a Grade 2 then it's hardly worth the postage, loss of time etc. IMHO..... drill it out and continue with fitting.....BUT I WOULD check for porosity down the two push-rod tunnels.. It's not the end of the world and it can be repaired simply by boring out and fitting a thick-walled, Aluminium tube...just like a liner..

hi Alan, It was a grade one part #2000060 - not cutting any corners on the rebuild. I don't want to srill it out and the one and only machine shop in town doesn't want the liability of attempting to drill it out.

HI DEAN------------ Does sound like our hosts have let one slip through the net, eh ??---- At £125 + 20% VAT + P&P, it's a NO BRAINER !! Send it back (plus that phone call).....Ultimately, we,the customer---must act as their ultimate "Quality Control".. After all, if WE don't tell them / complain etc. HOW are they going to know ??.. Tell you what, for a small contractual fee I bet young Mr GRUNDA will do it for you ??....I hear he's quite feared down at Chadwick End !!

thanks for the support! I just seem to have issues with whatever hobby I take up. This bike has definately kept my entertained. took the barrel off and to the local machine shop and begged him to take a look at it. Apparently the 5th stud hole was shy about 1/4 inch from being complete. He took it back and completed the process and I'm good to go. By the way, the folks at Hitchcocks were very concerned and gracious about resolving the issue to my satisfaction.
