when I put the spindle back together and tighten the nuts that hold it all together, this is when the bearings start objecting and things get stiff to turn. Is there a set process to follow with this?

Bearings too deep in recess probably.

Loosen nuts and give each end of the spindle a knock, retighten again and try..

recess may need shiming if too deep..

The bearing on the non brake side, should it be against the shoulder in the hub? Is there a decent printed step by step procedure anywhere? I have bought a new set of bearings spacers and felt pads and cups etc and have a diagram of the hub. I have measuered the spindle dimensions and they are what they should be according to Hitchcocks. my only thought is that some 'modification' has been done in India....

The inside wheel spacing tube sitting between two bearings must only support its own weight without the axle bar fitted. When you can drop the wheel by 5cm high and the tube becomes displaced it is sized correctly. If it does not drop this means the two bearings do not have enough distance apart or the spacing tube is not the correct size.

Steve there should be a slight clearance between the hub recess shoulder and the outer bearing shoulder..

Due to machine tolerance of our indian friends i doubt any two wheels are the same..

There is no way to easily estimate the clearance of the shoulder when the bearings are both fitted except by feel.

So i suggest knock in both bearings fully and then gradually tighten the nuts, testing the spindle/axel rotation with fingers..

If binding is felt then release the nuts and apply a gentle knock with a hammer and soft drift to the axle end, (one for each end)

This will restore the slight clearance needed at the bearing shoulder... Only if this movement is excessive by over machined recess will the use of shims be required..
